when washing the bike at weekend i noticed a smal pea size 'blister' of meltred plastic on the lens  directly in front of the bulb.

is the bulb melting the lens?  why now after 6 years ?   anyone else seen this ?

Mine was pretty extreme, wouldn't have passed an MOT.
But I had left a dust sheet over the screen and front of the bike, so I think the heat from the headlight built up. It affected both sides and the white bubble was about 1 inch in diameter.
Never heard of it happening unless something kept the heat in.

I first of all cut a circular hole in each headlight and then covered the hole with clear lens repair tape. Passed MOT with no problem.
I since got hold of a good used headlight complete from a local breaker. Only £70, so did well.

Jim have you by chance put a higher Wattage bulb in? Things like that need more thinking about with plastic lenses, never any problem of course with glass like we used to have before. Shocked

Or if of course you still got old style glass headlight.

Yeah I well remember Brian's story. A trifle miffed would be putting it mildly. Big smile
